Streamline assembly line processes by implementing lean manufacturing principles to enhance production flow, minimize cycle at door foaming area, and maximize throughput efficiency. Implemented continuous improvement (Kaizen) and error-proofing (Poka-Yoke) methodologies, alongside participation in specialized global projects, resulting in enhancements to safety, quality, cost, and reliability. Also executed process optimizations and equipment refurbishment. Implemented MOST to analyze Takt time and operator workload, reducing manpower from 24 to 19 and increasing final line efficiency. Utilized Lean Six Sigma tools, including Value Stream Mapping (VSM) and 5S, to identify operational waste, optimize complex workflows on Breaker trim assembly area, and drive down production costs across Pre-Liner and The Door foam area. Directed continuous improvement projects focused on increasing First Pass Yield (FPY) through Kaizen-driven operator engagement and proactive defect reduction strategies. Focuses on identifying risks within the SxS breaker trim product material early in the process development phase to prevent failures like stress mark and creases after foaming. Resolved critical center mullion failures (Sealing, Magnetic field,heat loop issues) by developing and implementing a revised breaker trim assembly process, ensuring product reliability and customer satisfaction. Led the validation and formal approval of the new manufacturing process through comprehensive trial phases and completion of all essential 2025 engineering documentation: DFMEA, PFMEA, MOC, SOP, Process Flow Chart and Time Studies. I led 21 Kaizen, and $ 688K total savings,$562 K in hard savings, and $ 126K in soft savings at the Ottawa plant.
