Custom Tester Design:Designed and developed test rigs for MCBs, MCCBs, ELCBs, ACBs, and VCBs per IEC 60898, IEC 60947, and IEC 61008/61009 standards. Built circuits for trip curve validation, short-circuit simulation, overload and instantaneous tripping, and earth leakage detection.High Voltage & Insulation Testing:Engineered HiPot and IR test systems with programmable HV sources (up to 5kV). Designed safety-integrated HV circuits with auto isolation, grounding discharge, interlocks, and leakage current detection for dielectric withstand and partial discharge testing.Low Voltage Functional Testing:Developed testers for ON-OFF cycle endurance, mechanical life, and operating force checks. Integrated CTs, VTs, signal conditioners, and Hall sensors to monitor real-time electrical behavior during testing.Calibration Test Benches:Built automated calibration setups for thermal and magnetic trip mechanisms in MCCBs/ACBs using precision current injection units. Enabled DAQ-based feedback systems using LabVIEW and PLC-HMI architectures.Automation & Control Integration:Automated test sequences with Modicon PLCs, timers, and digital relays. Programmed Magelis HMI for real-time display of test conditions including current injection, elapsed time, and trip detection.Safety & Compliance:Implemented multi-layer safety systems with emergency stops, interlocks, light curtains, and two-hand operations. Designs adhered to ISO 13849 (PL d/e) and IEC 60204-1 standards.Panel & Wiring Design:Created compact and efficient test panels with HV-LV segregation, EMC compliance, and thermal planning. Generated detailed schematics and wiring layouts in SEE Electrical and AutoCAD Electrical.Testing & Commissioning:Led shop floor execution, pre-FAT, FAT, and SAT activities. Performed tester calibration using standard loads, validated measurements, and prepared test protocols and wiring logs.
