   Engineered complete mechanical design of a mid-sized Unmanned Ground Vehicle (UGV) with a payload capacity of up to 500 kg and a top speed of 15 km/h, optimized for off-road and semi-urban terrain from ground-up.• Collaborated with cross-functional teams to develop the mechanical system of the UGV, ensuring robust integration of chassis, drive systems, and autonomous modules for reliable operation under off-road conditions.• Modeled over 300 components using CREO, including chassis, full track powertrain mounts, and sensor housings performed full assembly simulations to ensure design integrity and ease of maintenance.• Collaborated with control systems and electronics teams to co-design integration points for LiDAR, GPS, IMU, and motor controllers, ensuring seamless routing, vibration isolation, and EMI shielding.• Carried-out detailed sizing calculations for the battery, 4-track electric drive systems based on vehicle weight, terrain profile, payload and duty cycle. • Performed finite element analysis (FEA) in ANSYS to validate structural performance under static and impact loads, achieving a safety factor >2.5 on critical load-bearing members.• Component interaction and dynamic conditions are simulated to assess mobility during inclined plane ascent, descent, and step traversal conditions.• Conducted DFMEA for initial UGV builds; designed and refined successive prototypes, incorporating feedback from testing and analysis to improve drivetrain efficiency, structural resilience, and subsystem integration.• Created detailed drawings for manufacturing including CNC, Sheetmetal, Additive Manufacturing, Assembly operations ensuring tolerance stack and reduce rework and integration errors.• Sourced manufacturing vendors, negotiated for permissible budgets, and planned respective timelines • Collaborated in manufacturing and assembled the components hands-on adhering to soft model concepts.
