SIMULATION-•Conducted conjugate heat transfer modelling to simulate battery pack thermal behaviour, executing both transient and steady-state analyses to evaluate performance under various operating conditions and thermal management solutions. Successfully led two battery pack thermal propagation tests in compliance with AIS 156 standards, identifying key failure mechanisms and ensuring adherence to safety protocols.•Performed in-depth thermal analysis of battery packs, optimizing design parameters and enhancing thermal management strategies using solutions such as Phase Change Materials, Potting Materials, and Thermal Interface Materials (TIM) to prevent thermal propagation events.•Developed comprehensive test manuals for Li-ion cell and battery pack-level testing, incorporating international standards (AIS, UN, UL, NRL, IEC) to establish standardized procedures.•Designed and executed electrochemical characterization tests (static capacity, DCIR, low excitation current/Open Circuit Voltage) to assess battery performance and internal resistance.•Led safety testing (overcharging, over-discharging, external short-circuit, voltage leakage), ensuring compliance with industry standards.
