Directed vacuum tunnel FMEA and RPN analysis, leading the design of a 200 km/h remote diagnostic pod using LiDAR, acoustic, thermal, and EMI sensors; conducted HAZOP to identify potential failure modes in sensor systems and robotic arm kinematics.• Quantified tunnel wall integrity with applied Fracture Mechanics to determine critical crack depth and designed a 3-DOF Harmonic Drive Robotic Arm with electrical actuator in Creo for PAUT-based NDT. • Optimised Magnetometer for 2% field asymmetry detection and integrated 1.1 kHz LiDAR for tunnel curvature mapping. • Calibrated Thermal Imaging for a 5 mm sampling resolution to detect a 10 °C temperature rise, and configured EMI sensing with 5 V/m sensitivity to identify cable overheating, insulation degradation, and electrical arcing.• Designed microchannels for a hybrid cooling system combining a 60 W CO₂-based Heat Pump and a 0.5 m² radiative surface to dissipate 170 W of waste heat; calculated pressure drops and pumping power, documenting all specifications in a Design Calculation Report for CAD.• Executed a 2-stage V&V plan by verifying thermal analysis in 2D, followed by full-system validation for thermal dissipation, pressure drop, and pumping power in 3D using ANSYS Fluent CFD simulations.
