Leading the design and development of lightweight aluminium castings (sand and gravity die castings in A356/L169 materials), that when assembled on the full frame (extrusions and composite panels) need to withstand front crash (Full Frontal/Offset Deformable & Angled Barriers), side crash (Side Pole) and rear crash, road loads (abuse & 3G bump) as well as meet torsional stiffness targets- Body Structures concept designs and development of aluminium extrusions and composite panels that need to ensure a lightweight and cost-efficient frame- Front Crash Management System development to meet both Federal and European safety regulations – liaise with CAE, Vehicle Architect and Studio to ensure all legislative requirements are met and define vehicle interaction with barriers, achieve necessary pulse (occupant perceivable shock & airbag deployment) in various test conditions, and establish level of acceptable damage/deformation for various components within the system- Lead rig tests development design and manage build delivery within project timing and deadlines- Liaison between Manufacturing and CAE ensuring requirements of both departments are respected within the components and assemblies design (e.g. weld heat affected zones vs. material yield strength)- Master Sections development – used for setting up targets (hardpoints), whether they are company/vehicle set or legislative and also initiate discussions as well as drawing conclusions with regards to the vehicle package, load paths definition and optimization, and styling surface requirements- Detailed component and assembly design using CATIA V5 to support for various activities within vehicle development such as proof of concepts, rig test, mule & XP car build, and production- Component FEA - Static Analysis using CATIA V5- GD & T on components and assemblies under both ISO 128 and standards.
