Friction Stir Lap Welding (FSLW) and Friction Stir Spot Lap Welding (FSSLW) techniques are used to fabricate the single hat structure which is used in automobile chassis. This study focuses on optimizing the welding parameters for the fabrication of single-hat components in frontal collision applications using 1.7 mm thick Dual Phase (DP) steel. Two solid-state welding processes, Friction Stir Lap Welding (FSLW) and Friction Stir Spot Lap Welding (FSSLW), are employed and compared. The investigation emphasizes the influence of parameters such as Tool Rotational Speed (TRS), Plunge Depth (PD), Tool Traverse Speed (TTS), and Dwell Time (DT) on mechanical and microstructural characteristics. For FSLW, the study identifies TRS as the most influential parameter, leading to optimized conditions for maximum Tensile Shear Failure Load (TSFL). FSSLW, with a focus on DT, achieves a maximum TSFL of 11.565 kN. Microstructural analyses reveal important insights into grain recrystallization, martensite content, and heat-affected zones. Abaqus 6.1 Explicit software is used for design and simulation of crashworthiness of the single hat section with different weld configurations. The analytical results are compared with the experimental results, which revealed the superior performance of FSLW, showcasing higher TSFL and energy absorption in crashworthiness tests. The findings contribute valuable insights for optimizing welding processes in automotive safety applications.
